SmokeFire EX4 Gen 2, Original 22" Kettle
Had spare time and some scrap material lying around. This is what I came up with. The angle metal is 1/8" aluminum which I painted and the shelf itself is 3/4 ply that I coated liberally with exterior polyurethane. The wood is really a pattern/placeholder as what I'll probably so it replace it with thick stainless steel expanded metal at some point.

Nice shelf !!! But a lot of Sparks come out of the tray and will land on the shelf. I wouldn't put anything flammable on there

Thanks and I agree, this is more for storing things after the 'work' is done and the cover goes on. And - the plywood is only a pattern placeholder to be replaced with a SS expanded grate; I needed something to work out the measurements, etc.
 
Love it! That diamond pattern metal would look bomb in place of the wood. I bet it makes the legs more secure too. Nice job.
 
Nice! I’ve always wanted to use those threaded inserts for something. Weber had to had some plan for those at one point. Does it add stability to the legs too? I’d definitely go with metal since like Don D said get some sparks down there. Maybe that’s why Weber never came out with lower shelf?
 
1/4 " and for the EX4 I found that the legs are essentially square. 25" fore/aft, 25" left/right. Also - I used SS to minimize any dissimilar metal corrosion.

I does make the whole unit feel more solid when moving it (not that it was 'sloppy' to begin with - it's a pretty well built unit). the 5" wheel upgrade was a major contributor there too. Thanks go to a lot of folks here for helping me in the learning curve.
 
Gonna be sweet if you go stainless expanded metal. Do up a top shelf grate while your at it.
 
Looks great! Is the aluminum angle 1"? How long are the angle pieces?

I am working on the replacement grate for the wood. Wood was only temporary and served as a template. Will post pictures of the grate once I get it installed this weekend.
